Case Study: Monolithic Three-Way Valve Body
316L Stainless Steel | SLM | Multi-Port Valve Body with Integrated Flanges
Metal 3D Printing Application
1. Background
A process equipment manufacturer was assembling a three-way chemical diverter valve from three cast sections bolted together with PTFE gaskets. The multi-piece construction suffered chronic leak paths at the gaskets, required long lead times for the castings, and the internal flow path had multiple 90° transitions that created pressure-drop penalties. A monolithic valve body with optimized internal flow and integrated flanges was needed to eliminate the leak paths and improve flow efficiency.
2. The Challenge
Design requirements included:
· Three integrated flanged ports (DN80, DN80, DN50) in a single monolithic body
· CFD-optimized internal flow path replacing the three 90° transitions of the legacy bolted assembly
· Bolt-hole patterns compliant with ASME B16.5 for drop-in flange compatibility
· Zero gaskets, zero bolted joints on the flow path — fully weld-free construction
· Pressure class PN40, leak-tight under 50 bar hydrostatic test
3. The Solution
The three-way valve body was redesigned as a single monolithic part with CFD-optimized internal flow channels that smoothly transition between the three ports, and manufactured by Selective Laser Melting (SLM) in 316L stainless steel. The three flanges, the body, the internal flow path, and the bolt holes were printed as one continuous part — no castings, no welds, no gaskets on the wetted path. The flange faces were finish-machined to ASME B16.5 surface finish for direct bolting to standard piping. The optimized internal flow path reduced the number of 90° turns from three to one, with a smooth tangent transition in between.

4. The Result
· 40% weight reduction — vs. legacy three-piece cast + bolted assembly
· Zero gaskets on flow path — fully monolithic, no leak paths
· 30% lower pressure drop — via CFD-optimized internal flow
· Leak-tight at 50 bar — verified by hydrostatic test on every unit
· ASME B16.5 flange compatible — drop-in replacement for existing piping
· Lead time: 3 weeks — from CAD to machined, ready-to-install body
“We eliminated six gaskets and three bolted joints from every valve. Service calls in the first six months dropped to zero, and our flow efficiency went up measurably.”
